What is the Magnesium Die and why does it cost so much upfront?
Registration failure! If the foil die is misaligned by more than 0.5mm (half a millimeter) relative to the underlying printed text or logo, the foil will appear to float unnaturally or overlap the print! This ruins the visual integrity of the card and necessitates a costly, time-consuming reprint!
No! Foil is not ink! You can only foil SOLID SHAPES or TEXT in a single color (e.g., solid gold, solid copper). Complex images (like photographs or gradients) must be printed using the standard CMYK process! Foil is for highlighting critical, simple brand elements!
The process involves high heat and pressure, so it is extremely aggressive! This is why a high-quality polymer lamination (like Soft-Touch or Matte) is mandatory! The lamination acts as a sacrificial, protective skin for the ink underneath and helps the metallic foil adhere cleanly without cracking or warping the paper fibers!
Due to the overwhelming, fixed Tooling Cost (the custom die), the cost per unit for only 100 cards would be astronomically impractical! The high initial setup cost must be amortized over a larger volume, which is why our MOQ starts at the efficient base of 250 units minimum for this complex process!
